Wd40 and carbide grinder that is made for steel with small teeth gave you problems. You could run mig and put material fast then just melt it with tig and get rid of pin holes, I know this was hell

real world welds are not always pretty. important is that they pass QC. even the best welder has some off days, but they'll learn something at the end of the day

I usually run about 65 amps on the exact same stuff, turns out good and doesn't get that hot aswell. Looks cleaner too

Good effort in putting this video together. I note that the machine has a CE mark on the side panel but not on the specification plate on the rear of the machine which according to the regulations it should state CE (UKCA) etc although looking at the plasma torch connection on the front of that machine, it would never pass CE marking rules with that design due to the high voltages involved with plasma cutters! also the operating manual doesn't show any declaration of conformity, which means the machine is not authorised to be sold within the EU, this in itself is a good reason why it's cheap. PS the TA 202 TIG you have was manufactured by WTL and rebranded to the Thermal Arc brand, sadly, when ESAB purchased 'Victor Technologies' the Thermal Arc brand was killed off!

Clamping every joint helps. If you make some clamping angles out of scrap steel that can clamp through 90 and 45 degrees it really aids in working more hands free by yourself on these kinds of jobs. You can then know every joint is a perfect 90 degrees . You can even use lengths of steel clamped to your bench at 90 degrees, creating a perfect oversized square on your bench. Then simply clamp your work to the oversized square. Every joint will be 90 degrees. Saves loads of time. Another way of fabricating and making it easier for yourself is to fab the bracing clamped to your bench first, then you only have to tack weld it all together laying one on top of the pre fab with bracing sections ( you only need to fab one part braced and one unbraced..Clamp it all together everything will be square, quicker to fabricate and give you a more hands free welding experience. Tack it all square first, then fully weld. If you want to sell that pucker Fronius welder, I would be interested in that geezer.

I literally do the same stuff man I swear.. just thicker. I wish my supervisor would let me use some 045 hard wire on some of the stuff I weld. It would be better in most cases, but instead “i” use, “my supervisor makes me use” 1/16 dual shielded flux cord on EVERYTHING 🤷🏻😵‍💫😵‍💫🤦🏻🤦🏻🙄🙄. So needless to say I’ve learned to adapt… and mind you all our stuff gets x-rayed

Am I correct my understanding you can only weld alu with mig side not tig. It has no Ac tig ?

Not really ideal to put pickling paste on hot welds. It lets off nasty stuff. Hope you had you adflo on.

Use wax with your dye grinder WD-40 contaminates aluminum I am speaking from experience use it all you want on Steel you'll burn it out of the joint not the case with aluminum I would like to suggest since everything is 240 volts over there looking at a HTP America Pro pulse 300 it has single pulse and double pulse and you can use a 35-foot push pull gun with it it doesn't have a dating on its duty cycle between single phase and three phase in US Dollars it's $4,999 for just the steel package it's just a little bit over $5,000 us for the aluminum package I think it would fit your operation well but in the end that's for you to decide just figured I would make you aware of that machine because it's single phase and three phase with no duty cycle darating

IF you find yourself limited for Amps on your AC Tig. Try running a mix of Helium with your Argon. It will help your arc to run a little hotter, and some Pre- Heat from something like an LPG bottle will definitely help to take the chill out of the Aluminium before you start Welding 👍

I think I would have pulled the sheets up. Use the map gas heat to break the epoxy flip the sheets clean all the sealant / epoxy from around the joint, using acetone or maybe one of those stripping discs then acetone. make sure they're basically loose off the frame underneath. After all that then weld them. To help with heat you use helium this will really help with heat. There are some 230v AC welders with a function called mixed Tig it has different names on different brands but essentially it pulses in some pure DC negative into the wave form. This really helps with heat & penetration. I use a 220 amp WECO 221 Discovery ACDC it has this feature and it really helps on thicker material. The problem with a 3 phase welder for mobile work is unless you bring a generator you won't always have access to 3 phase plus there heavier. I have 13kw generator with both single & 3 phase mounted in the side of the Van but I try not to use 3 phase for mobile work unless I have no other options. Make sure your single phase welders have power factor correction this will give you more head room before you trip a breaker if your using power at the location. I sucks though, it does happens to everyone when you have a job that ends up costing a lot more than you budgeted for. Good luck
